Position Overview
The Process Engineering Manager, General Assembly (GA), will lead the GA Process Engineering team through critical phases of new product introductions, manufacturing readiness, and ongoing production support. This role is pivotal in ensuring the seamless handover of manufacturing processes from Manufacturing Engineering to Operations, validating process capability, and implementing robust process controls. The successful candidate will drive the achievement of production KPIs, uphold uncompromising product quality standards, and foster a culture of continuous improvement across the General Assembly shop floor. This position requires a strategic leader who can balance technical expertise with team development and operational excellence.
Key Responsibilities
- Process Handover and Validation:
- Oversee the transition of manufacturing processes from Manufacturing Engineering to Production teams, ensuring seamless integration and minimal disruption.
- Lead the execution of process and product validation activities, including trial builds and line capability studies, to confirm manufacturing readiness.
- Ensure the development and maintenance of critical process documentation, such as Control Plans, Standard Work, and Work Instructions, to support consistent and repeatable operations.
- Coordinate build audits, fit & finish reviews, and end-of-line validations to verify process stability and product quality before full-scale production.
- Team Leadership and Resource Management:
- Lead, mentor, and develop a high-performing team of Process Engineers, Technicians, and Specialists, fostering a culture of accountability and continuous learning.
- Define and prioritize team objectives, allocating resources effectively across shifts and launch phases to meet production targets.
- Drive capability development initiatives to enhance technical skills and operational knowledge within the team.
- Process Engineering Excellence:
- Ensure robust process design through ergonomic assessments, torque studies, and fastener validations to optimize efficiency and safety.
- Implement advanced process control systems, visual management tools, and error-proofing solutions to minimize defects and variability.
- Maintain and continuously improve key process documentation, including PFMEAs, Control Plans, Process Flow Diagrams, and Standard Work, to align with industry best practices.
- Quality and Performance KPIs:
- Monitor and enhance GA process performance against critical production KPIs, driving data-driven decision-making to improve efficiency and output.
- Partner closely with Quality teams to identify systemic issues, implement corrective actions, and prevent recurrence through robust problem-solving methodologies.
- Support launch ramp-up activities by ensuring stable, capable, and scalable processes that meet production demands without compromising quality.
- Problem Solving and Continuous Improvement:
- Lead structured root cause analysis using methodologies such as 5-Why, Fishbone diagrams, and 8D problem-solving to address process deviations and quality concerns.
- Facilitate cross-functional workshops to enhance process robustness, reduce variation, and drive operational excellence.
- Champion continuous improvement initiatives through Kaizen, benchmarking, and lessons learned to foster a culture of innovation and efficiency.
- Cross-Functional Collaboration:
- Collaborate closely with Product Engineering, Manufacturing Engineering, Quality, Logistics, Maintenance, and Operations teams to align on goals and resolve challenges.
- Participate in launch readiness reviews and program gate approvals to ensure manufacturing processes are validated and production-ready.
- Provide critical GA process input during Design for Manufacturing (DFM) reviews for new vehicle programs to optimize manufacturability and reduce time-to-market.
Skills and Qualifications
To excel in this role, candidates must possess a blend of technical expertise, leadership acumen, and problem-solving prowess. The ideal candidate will have a proven track record in managing GA manufacturing processes and driving operational excellence in high-volume production environments.
- Technical Skills:
- In-depth knowledge of General Assembly manufacturing processes and technologies, with a focus on automotive assembly operations.
- Expertise in torque management, fastening systems, and end-of-line testing to ensure product integrity and reliability.
- Proficiency in PFMEA (Process Failure Mode and Effects Analysis), Control Plans, and Layered Process Audits to mitigate risks and enhance quality.
- Hands-on experience with Manufacturing Execution Systems (MES), torque traceability systems, Business Intelligence (BI) tools, and CAD software for process optimization and data analysis.
- Strong understanding of material flow, kitting strategies, and line balancing to maximize efficiency and throughput.
