Position Overview
The Process Engineer is a critical role responsible for the development, validation, and continuous enhancement of manufacturing processes to ensure they meet the highest standards of safety, efficiency, and quality while achieving targeted throughput. This position is instrumental in supporting new product introductions, validating processes, ensuring tooling readiness, and maintaining seamless day-to-day production operations. The Process Engineer serves as a key driver of operational excellence, addressing production challenges, and establishing robust, scalable processes across the manufacturing line.
Key Responsibilities
Process Development & Validation
- Process Design: Develop and optimize manufacturing processes with a focus on safety, quality, and ergonomic compliance to enhance efficiency and worker well-being.
- Process Validation: Lead validation activities including trial builds, capability studies, and process readiness assessments to ensure seamless production transitions.
- Documentation Management: Create, maintain, and update critical documentation such as Standard Work, Control Plans, Process Failure Mode and Effects Analysis (PFMEAs), Work Instructions, and Process Flow Diagrams to ensure consistency and compliance.
- Tooling & Equipment Readiness: Collaborate on tooling validation, equipment acceptance, and preparation for production launch to minimize downtime and maximize efficiency.
Quality & Performance Monitoring
- KPI Tracking: Monitor and analyze key performance indicators including First-Time Quality (FTQ), cycle time, scrap rates, and rework to identify trends and areas for improvement.
- Root Cause Analysis: Partner with Quality and Production teams to diagnose root causes of process deviations and implement corrective actions to prevent recurrence.
- Process Stability: Support ramp-up and launch activities to ensure production processes are stable, capable, and aligned with quality and throughput targets.
Process Engineering Execution
- Ergonomics & Safety: Conduct ergonomic assessments and ensure compliance with safety standards to create a secure and efficient work environment.
- Torque & Fastening: Support torque studies, fastening validation, and joint integrity checks to ensure precision and reliability in assembly processes.
- Error-Proofing: Implement Poka-Yoke (mistake-proofing) solutions, visual management systems, and process control measures to enhance reliability and reduce errors.
- Continuous Documentation Updates: Maintain and update PFMEAs, Control Plans, and Standard Work documentation to reflect evolving processes and ensure ongoing compliance.
Problem Solving & Continuous Improvement
- Structured Problem Solving: Utilize methodologies such as 5-Why, Fishbone Diagrams, and 8D to systematically resolve production issues and drive sustainable solutions.
- Continuous Improvement: Lead and participate in Kaizen events, waste reduction initiatives, and process optimization projects to enhance efficiency and reduce costs.
- Lessons Learned: Capture and apply lessons learned from production challenges to strengthen process robustness and prevent future occurrences.
Cross-Functional Collaboration
- Cross-Functional Alignment: Work closely with Product Engineering, Manufacturing Engineering, Quality, Logistics, Maintenance, and Operations teams to ensure cohesive process development and execution.
- DFM Support: Participate in Design for Manufacturing (DFM) reviews, providing valuable feedback on manufacturability and process feasibility to optimize product design for production.
- Launch Readiness: Support launch readiness reviews and the implementation of engineering changes to ensure smooth and successful product introductions.
Skills
Technical Skills
- Manufacturing Process Knowledge: Comprehensive understanding of assembly processes, tooling, and production systems to drive process improvements.
- PFMEA & Control Plans: Proficiency in developing and maintaining Process Failure Mode and Effects Analysis (PFMEA) and Control Plans to mitigate risks and ensure quality.
- MES & Tools: Experience with Manufacturing Execution Systems (MES), torque tools, and foundational CAD/BI tools to support process monitoring and analysis.
- Material Flow: Strong grasp of material flow, kitting, and line balancing principles to optimize production efficiency and reduce waste.
